Explain with the help of a neat sketch, the wet process of manufacture of Ordinary Portland Cement.

15 marks

Answer

In the wet process of manufacturing Ordinary Portland Cement (OPC), the raw materials, primarily calcareous (limestone/chalk) and argillaceous (clay/shale), are crushed and ground in the presence of water to form a uniform slurry. This process ensures a more intimate mixing of raw materials compared to the dry process, leading to better chemical homogeneity.

The manufacturing steps are as follows:

  1. Crushing and Grinding: Limestone is crushed, and clay is washed and mixed with water in a wash mill. These are then ground together in a ball mill or tube mill to produce a slurry containing approximately 35-50% water.
  2. Slurry Storage and Correction: The slurry is pumped into storage tanks where its chemical composition is checked and corrected to ensure the desired lime saturation factor.
  3. Rotary Kiln: The corrected slurry is fed into a long rotary kiln. As the slurry moves down the kiln, it passes through different temperature zones: the drying zone (evaporation of water), the calcination zone (decarbonation of limestone), and the burning zone (clinkering at 1400-1500°C).
  4. Cooling and Grinding: The resulting clinker is cooled rapidly in a rotary cooler and then ground with the addition of 2-3% gypsum to regulate the setting time of the final cement product.

A schematic sketch would show the raw material crushers feeding into a wash mill, followed by a slurry storage tank, a long rotary kiln (inclined at a slight angle), a clinker cooler, and finally a cement mill where gypsum is added. The wet process is advantageous for its ease of mixing and dust control, though it is less energy-efficient than the dry process due to the high fuel consumption required to evaporate the water content.

2

Write down the physical properties of cement in detail.

15 marks

Answer

The physical properties of cement are critical for assessing its quality, performance, and suitability for construction applications. These properties are determined through standardized laboratory tests:

  • Fineness: Measured by the specific surface area (m²/kg) or sieve analysis. Finer cement hydrates faster, leading to higher early strength and heat of hydration, but increases shrinkage and cost.
  • Consistency: Determined using the Vicat apparatus, this is the percentage of water required to produce a cement paste of standard consistency. It is essential for conducting setting time and soundness tests.
  • Setting Time: Includes Initial Setting Time (time elapsed from adding water until the paste loses its plasticity, minimum 30 minutes) and Final Setting Time (time until the paste attains a firm state, maximum 10 hours).
  • Soundness: Refers to the ability of the hardened cement paste to retain its volume without delayed expansion. It is measured using the Le Chatelier method or the Autoclave test to detect excess lime or magnesia.
  • Compressive Strength: The most important mechanical property, measured on standard 70.6 mm mortar cubes after 3, 7, and 28 days of curing. It defines the grade of the cement.
  • Heat of Hydration: The heat generated during the chemical reaction between cement and water. Low heat cement is preferred for mass concrete structures to prevent thermal cracking.
  • Specific Gravity: Typically ranges between 3.10 and 3.16. It is used in mix design calculations to determine the absolute volume of cement in the concrete mix.
  • Bulk Density: The mass of cement per unit volume, which varies depending on the degree of compaction.
