PART - A
Enumerate the most commonly used engineering materials.
Answer
The most commonly used engineering materials are classified into the following categories:
- Ferrous metals: These include various grades of steel (carbon steels, alloy steels, stainless steels) and cast irons (grey, malleable, and ductile cast iron), which are primarily iron-based.
- Non-ferrous metals: These include materials such as aluminum, copper, brass, bronze, zinc, and titanium, which are valued for their specific properties like corrosion resistance or high strength-to-weight ratios.
- Non-metallic materials: These include polymers (plastics, rubbers), ceramics, and composite materials (such as fiber-reinforced plastics), which are used for specialized applications requiring insulation, low weight, or chemical inertness.
Distinguish between fluctuating stress, repeated stress and reversed stress.
Answer
These terms describe different patterns of stress variation over time in machine components:
- Fluctuating stress: A stress that varies between two non-zero values, neither of which is zero, such that the mean stress is not zero and the stress amplitude is less than the maximum stress.
- Repeated stress: A specific case of fluctuating stress where the stress varies between a maximum value and zero (or a minimum value of zero).
- Reversed stress: A completely reversed stress cycle where the stress varies between a maximum positive value and an equal maximum negative value, resulting in a mean stress of zero.
Describe the causes of stress concentration.

A bar of circular cross-section is subjected to alternating tensile forces varying from a minimum of 200 kN to a maximum of 500 kN. It is to be manufactured of a material with an ultimate tensile strength of 900 MPa and an endurance limit of 700 MPa. Determine the diameter of bar using safety factors of 3.5 related to ultimate tensile strength and 4 related to endurance limit and a stress concentration factor of 1.65 for fatigue load. Use Goodman straight line as basis for design.

A cylinder head is held on the cylinder by 8 numbers of bolts. The inner diameter of the cylinder is 350 mm. The pressure inside the cylinder varies from zero to a maximum pressure of 2.5 MPa. The ultimate tensile stress and yield stress are 630 MPa and 380 MPa respectively. The bolts are tightened with initial preload of 1.5 times the steam load. A copper asbestos gasket is used to make the joint leak proof. Take factor of safety is 2.5. Neglect stress concentration factor. Find the size of the bolt.

It is required to design a knuckle joint to connect circular shafts subjected to an axial force of 50 kN. The rods are coaxial and a small amount of angular movement between their axes is permissible. Design the joint and specify the dimensions of its components. The allowable tensile, compressive and shear stress in the rod and pin material is limited to 80MPa, 100MPa and 40MPa respectively.
