Explain mechanical feeding and tool changing system in detail.

15 marks

Answer

In automated manufacturing systems, mechanical feeding and tool changing are critical for achieving high productivity and reducing non-productive cycle time. These systems ensure that workpieces and tools are presented to the machine tool with high precision and repeatability.

Mechanical Feeding Systems: These systems are designed to deliver raw materials or workpieces to the machining zone automatically. Common types include:

  • Hopper Feeders: Used for small, symmetrical parts, these use vibration or gravity to orient and feed components into a track.
  • Magazine Feeders: These hold a stack or array of parts and release them one by one into the machine, ideal for larger or more complex geometries.
  • Bowl Feeders: Utilize vibration to move parts along a helical track where mechanical tooling or sensors reject incorrectly oriented parts, ensuring only correctly oriented parts reach the machine.
  • Conveyor Systems: Used for continuous transport of parts between different workstations, often integrated with pick-and-place robots.

Tool Changing Systems: These systems, commonly found in Machining Centers (ATCs), allow the machine to switch between various cutting tools without manual intervention. The process typically involves:

  • Tool Magazine: A storage unit (drum, chain, or matrix type) that holds a variety of tools in specific pockets, identified by a tool management system.
  • Tool Changer Mechanism: A mechanical arm or a direct-transfer device that performs a swap. The arm grips the tool currently in the spindle and the new tool from the magazine simultaneously, rotates 180 degrees, and inserts the new tool into the spindle.
  • Tool Selection Logic: The CNC controller tracks tool life and location, selecting the next required tool from the magazine based on the part program.

The primary advantage of these integrated systems is the significant reduction in idle time, allowing for lights-out manufacturing and consistent part quality by eliminating human-induced errors during loading and tool setup.

2

Discuss machine tool control transfer the automaton in detail.

15 marks

Answer

Machine tool control refers to the methods and systems used to govern the operation of machine tools to produce parts with high precision, repeatability, and efficiency. Automation in manufacturing involves the integration of mechanical, electronic, and computer-based systems to perform these operations with minimal human intervention.

The evolution of machine tool control can be categorized into several key stages:

  • Manual Control: The operator manually manipulates the handwheels and levers to control the relative motion between the tool and the workpiece. This is labor-intensive and prone to human error.
  • Hard Automation (Fixed Automation): The sequence of operations is determined by the configuration of the equipment, such as cams, gears, and limit switches. While highly efficient for mass production, it lacks flexibility for product changes.
  • Numerical Control (NC): The machine tool is controlled by a program of instructions in the form of coded alphanumeric data. This allows for the production of complex geometries that are difficult to achieve manually.
  • Computer Numerical Control (CNC): A dedicated microcomputer is used as the machine control unit. This allows for easier program editing, storage of multiple programs, and advanced features like tool radius compensation and canned cycles.
  • Direct Numerical Control (DNC): Multiple CNC machines are connected to a central host computer. This enables the distribution of part programs to various machines and facilitates real-time monitoring and data collection.

The transition toward higher levels of automation is driven by the need for increased productivity, improved quality, and reduced lead times. Modern machine tool control systems utilize Adaptive Control, where sensors monitor cutting forces, temperatures, and vibrations in real-time, allowing the controller to automatically adjust feed rates and spindle speeds to optimize performance and prevent tool breakage. Furthermore, integration with Computer-Integrated Manufacturing (CIM) allows the machine tool to communicate with upstream design (CAD) and planning (CAM) systems, creating a seamless flow of information from digital design to physical production.
