Explain in detail the procedure adopted for selection of materials.

Answer

The selection of materials is a systematic process aimed at identifying the optimal material that satisfies functional requirements, manufacturing constraints, and economic viability. The procedure generally follows these key stages:

  1. Analysis of Requirements: Define the service conditions, including mechanical loads (stress, strain, fatigue), environmental factors (temperature, corrosion, wear), and physical properties (density, thermal conductivity).
  2. Translation of Design Requirements: Convert service conditions into material property requirements. For example, a requirement for high stiffness and low weight translates to a high specific modulus (E/ρ).
  3. Screening: Eliminate materials that do not meet the absolute constraints. This is often done using material property charts (Ashby charts) to filter out candidates that fail to meet minimum property thresholds.
  4. Ranking: Evaluate the remaining candidates based on performance indices. The performance index is a mathematical combination of material properties that determines the efficiency of a material in a specific application.
  5. Documentation and Supporting Information: Research the selected candidates for availability, processing compatibility (casting, machining, welding), and long-term reliability data.
  6. Economic Analysis: Perform a cost-benefit analysis considering material cost, manufacturing cost, and the life-cycle cost of the component.
  7. Final Selection: Choose the material that offers the best balance between performance, cost, and manufacturability. This may involve prototyping and testing to validate the choice against real-world conditions.

This iterative process ensures that the selected material not only performs the intended function but also minimizes production costs and environmental impact.

2

Explain the difficulties in designing the industrial components by casting and welding process.

15 marks

Answer

Designing industrial components for casting and welding processes involves significant challenges related to material behavior, thermal gradients, and structural integrity. The primary difficulties are outlined below.

Difficulties in Casting:

  • Solidification Shrinkage: As molten metal cools, it undergoes volumetric contraction. If not managed with proper riser design, this leads to internal voids or surface cavities (shrinkage porosity), compromising mechanical strength.
  • Thermal Stresses and Hot Tearing: Non-uniform cooling rates across varying section thicknesses induce residual stresses. If the mold restricts contraction during solidification, the material may experience hot tearing or cracking.
  • Gas Porosity: Molten metal often absorbs gases (e.g., hydrogen) during melting. If these gases are not expelled before solidification, they form bubbles within the casting, creating stress concentrators.
  • Microstructural Inhomogeneity: Variations in cooling rates across the component lead to non-uniform grain structures, resulting in inconsistent mechanical properties throughout the part.

Difficulties in Welding:

  • Heat Affected Zone (HAZ) Degradation: The region adjacent to the weld undergoes thermal cycles that can cause grain growth, phase transformations, or precipitation of brittle phases, often making the HAZ the weakest point of the assembly.
  • Residual Stresses and Distortion: Localized heating and rapid cooling cause differential thermal expansion and contraction. This results in significant residual stresses that can lead to warping, buckling, or premature fatigue failure in service.
  • Weld Defects: Common issues include lack of fusion, incomplete penetration, slag inclusions, and hydrogen-induced cold cracking, which are difficult to detect without non-destructive testing and can lead to catastrophic failure.
  • Metallurgical Compatibility: Joining dissimilar materials or high-carbon steels requires precise control over filler metal chemistry and pre/post-weld heat treatments to prevent the formation of brittle martensitic structures or intermetallic compounds.

In both processes, the designer must account for these phenomena by optimizing geometry—such as avoiding sharp corners to reduce stress concentrations—and selecting materials with appropriate weldability or castability ratings to ensure the final component meets performance requirements.
