Describe the constructional details of the horn of ultrasonic machine.
Answer
The ultrasonic horn, also known as a concentrator or sonotrode, is a critical component in ultrasonic machining (USM) that serves to amplify the mechanical vibrations generated by the transducer and transmit them to the cutting tool. Its constructional design is vital for achieving the required amplitude for material removal.
The constructional details are as follows:
- Material Selection: The horn must be manufactured from materials with high fatigue strength, high acoustic conductivity, and low internal damping to minimize energy loss. Common materials include Monel metal, stainless steel, titanium alloys, or aluminum alloys.
- Geometry and Profile: The horn is designed with a specific profile to achieve mechanical impedance matching and amplitude amplification. Common profiles include tapered (conical), exponential, and stepped (cylindrical) designs. The exponential profile provides a smooth transition, while the stepped profile offers the highest amplification ratio.
- Resonant Length: The horn is designed to operate at resonance. Its length is typically a multiple of the half-wavelength of the ultrasonic frequency used (usually 20 kHz). This ensures that the standing wave pattern results in a displacement node at the mounting point (to prevent energy loss to the housing) and an antinode at the tool tip (for maximum vibration amplitude).
- Mounting: The horn is clamped at the nodal plane, where the displacement is zero, to prevent the transmission of vibrations to the machine structure. This is often achieved using a flange or a specialized O-ring mounting system.
- Tool Attachment: The lower end of the horn features a threaded hole or a brazing surface to securely attach the tool. The connection must be rigid to ensure efficient energy transfer without damping the vibrations.
The amplification factor of the horn is determined by the ratio of the cross-sectional area at the input end to the cross-sectional area at the output end. By carefully selecting the taper ratio and material properties, the horn effectively boosts the low-amplitude vibrations of the piezoelectric or magnetostrictive transducer to the high amplitudes required for effective abrasive slurry impact.
Give the complete classification of non-traditional machining processes.
Answer
Non-traditional machining processes are classified based on the primary energy source used for material removal:
- Mechanical Energy Processes: Ultrasonic Machining (USM), Abrasive Jet Machining (AJM), Water Jet Machining (WJM), and Abrasive Water Jet Machining (AWJM).
- Electrochemical Energy Processes: Electrochemical Machining (ECM), Electrochemical Grinding (ECG), and Electrochemical Deburring.
- Thermal Energy Processes: Electrical Discharge Machining (EDM), Wire Electrical Discharge Machining (WEDM), Laser Beam Machining (LBM), Electron Beam Machining (EBM), and Plasma Arc Machining (PAM).
- Chemical Energy Processes: Chemical Milling, Chemical Blanking, and Photochemical Machining.
- Hybrid Machining Processes: Processes combining two or more of the above, such as Electrochemical Discharge Machining (ECDM) or Laser-assisted Machining.
